Accounting for Lean Fall Manufacturing: Another 2005 Missed Opportunity?

MANY

COMPANIES ARE IMPLEMENTING LEAN ACCOUNTING TECHNIQUES, YET THE

MANAGEMENT ACCOUNTING LITERATURE AND CURRICULA LAG BEHIND IN THEIR COVERAGE OF THESE TOPICS. THE MANAGEMENT ACCOUNTING FIELD FACES A SEVERE CHALLENGE TO CATCH UP OR RISKS LEAVING GRADUATES UNPREPARED FOR THEIR CAREERS.

EXECUTIVE SUMMARY While much has been written in the operations management and engineering fields about the benefits and processes involved in lean manufacturing, very little has been written by accountants about the specifics of adapting accounting systems to better serve lean operations. An evaluation of management and cost accounting texts revealed continued heavy emphasis on traditional absorption cost accounting with only spotty coverage of the accounting techniques needed for lean manufacturing. We propose some reasons for the lack of accounting contributions by practicing accountants and educators, concluding that the career of management accounting faces severe challenges and that university accounting programs do a poor job of preparing graduates for careers in management.

n recent years, many companies have significantly changed their production strategies. To meet increasing competitive pressures, these companies have moved from producing large batches of uniform product to creating individual products or small batches modified to the demands of individual customers. To be successful in this shift of emphasis, firms have adopted a set of processes called lean manufacturing, a term that seems to have arisen from the work of Eiji Toyado and Taiichi Ohno of Toyota Motor Company.1 Over the past two decades, many companies have implemented lean manufacturing techniques, including concepts such as just in time, the Theory of Constraints, Six Sigma and other quality measures, value-stream management,

    Use of the term lean has begun to replace use of the term JIT, and is associated with the Toyota Production system. Lean is broader, although closely related to JIT, and describes a philosophy incorporating tools that seek to economically optimize time, human resources, assets, and productivity, while improving product and service quality. In the early 1980s, these practices started making their way to the Western world, first as JIT and then today, as lean production or lean manufacturing. Lean production has evolved into a way of doing business for many organizations. Quality assessment and improvement is a necessary element of lean production. First, as the process of waste elimination begins to shrink inventories, problems with human resource requirements, queues, lead times, quality and timing are typically uncovered both in production and with inbound and outbound materials. Eventually, these problems are remedied, resulting in higher levels of quality and customer service. Second, as the drive to continuously reduce throughput times continues, the need for a continuing emphasis on improving quality throughout the productive system results in the need for an overall quality improvement or Six Sigma program. Six Sigma stresses a commitment by the firm’s top management to enable the firm to identify customer expectations and excel in meeting and exceeding those expectations. Since environmental changes and changes in technology and competition cause customer expectations to change, firms must then commit to a program of continual reassessment and improvement; this, too, is an integral part of Six Sigma quality.     Lean thinking proved its excellence through its techniques and practices. Many organizations – including first lean introducers and practitioners - couldn‘t get the desired outcomes due to different external and internal concerns. This article addresses some relevant limitations and impediments arise when lean practices and techniques are considered for implementation into manufacturing and service contexts, lean manufacturing and lean service, respectively. Lean thinking was born in manufacturing environment but has been brought to the service sector lately, during last two decades. The objective of this article is to discuss and expose some relevant limitations and barriers of lean management system for both manufacturing and service contexts. Methodology: The methodology applied to better understand lean limitations within different contexts was a systematic review of literature, as described basically by Cusumano, M. (1994); and Brandão L. and Pidd M. (2011). Findings: This article has synthesized and categorized the limitations of lean into different management contexts, in an effort to discuss how significant is to consider the customization of lean practices and techniques to the adopters. In total, four limitations for lean manufacturing (automobiles) and eight barriers for lean service (health care) have been discussed. Research Limitations: Publications have exposed some examples of management contexts that may not generalize the limitations and barriers to the other industries. There may be other special-oriented limitations that either fit the discussed examples solely or could be found exclusively in other management contexts. Future Study: It is highly recommended to consider change management when lean practices and techniques are transformed to other culture and context. Much of researching effort required to design appropriate lean style suits different cases.…
